Fuel tank not filling

A couple years ago I bought a 2016 Energi to replace the 2007 Prius my son was driving. No regrets. Damn fine car. Boy, I wish Ford still made cars like that... (well, except for the turning radius of a battleship)

Yes, it is an amazing little car. Some things i don't like like no spare and the tps dosent indicate which tire is low or what the pressure is. They have a bad habit of dropping car models when the profits fall off instead of keeping them like GM does. Right now they have no small cars options. Look around and you see lots of Fiestas people love those and the Focus both good entry level small cars. They pioneered that small van which other manufacturers copied then dropped it like they did with the ranger. People complained and they did bring the ranger back a good thing but they never should have dropped it in the first place.

Still have not driven to empty first, after which I will test another fill up and count the gallons added- another 60 miles to go.

Similar happen to me once and only once a year ago. Had less than 1/4 tank, filled only took 11 gal. Less than 200 miles later, after mixed hi way off road, less than 1/4 again. Gauge started coming off F right away. Never happened again.

I don’t see how the fuel gauge inside the tank has anything to do with preventing fuel from being pumped into the tank. The fuel nozzle shuts off as it reacts to pressure. My two cents is either the pumps are to sensitive or there is some foreign object in the anti syphon device that causes the fuel nozzle to react. Have you added any fuel stabilizer or such lately? Sometimes the paper/ foil cover on top of the bottle under the cap finds its way into the system and causes havoc with the fuel nozzles. BTW, you mentioned you “ messed with the tank to add armor. “ Did this issue begin soon after this? Good luck.

How do you know it’s not actually already full and just shutting off because of that?

It obviously pumped a large majority into the tank already since it’s showing 90% full.
If something else was preventing it from filling, it likely wouldn’t have even gotten to that point without shutting off multiple times.

If the tank is full the nozzle will pop immediately every time one tries to add more fuel. I didn’t get the idea this was what was happening. I see your point as well now. The OP is believing his gauge isn’t reading correctly after he fills until the nozzle pops. I believed his concern was the nozzle popping even though the tank showed it wasn’t filled. My real hunch is the gauge isn’t reading correctly having issues AFTER the tank was tinkered with for the armor add on.

Dealer said drop the tank and replace the internals, after seeing a dent that I missed in the tank’s bottom. I have a dent puller I’m going to try, on the chance it pulls the float system (assuming that’s the problem) back into alignment. If that doesn’t work I’ll drop the tank out and go from there,

Mine goes to within 1 gallon of full, but then sometimes like this morning it actually filled up all the way. So I've been dragging my feet dealing with it since it's not as terrible as yours. Good luck

I'snt your Bronco still under warranty, then take it to a good dealer and let them fix it. That dent was likely there from the factory unless you had an incident that caused it.
