do the threads, clean before loosening by hand just so shred minimal thread on way out then chase if needed but probably ok.

Looks like someone needs to invest in some thread files to clean up the rust, nicks, etc before risking thread damage. I would not do a triangle file unless that is all you have but a good Thread File you can match up to the thread pitch regardless of diameter

interestingly my left front axle end threads are very rusty while other side is shiney new. i put silver anti sieze on both. Seems liek one has a different metalurgy becaue they they should both be same.

To the OP chase the threads, get a new nut, Or buy some Ford Performance axles. Sorry not a warranty claim. sucks but that is it, this mechanic put a turd in your pocket and smashed it.

Difference of a couple of thousand dollars? I would love to replace with performance axles if weren’t so much of a difference.

I have bought two sets of performance axles, one to carry with me as spares, and one that I replaced the broken stock axle with that was my spare set.

There is a painted set of Performance axles that is much cheaper - last I looked cheaper than OEM replacement even. Granted I don’t think they are any different from OEM other than some paint
