You should be using a TP40, which is a torx plus. They’re close, but they are different and using the wrong once can cause issues like you ran into.
I really don’t understand Ford’s logic with two extremely similar hardware

This video said T40. They did not come out as easy as they did in this video. Haha.

Do you give them a tap to seat them past any of the damaged metal?
Yep, normally just tap them in and they surprisingly grip very very well, even with really rounded out bolts.

I’m guessing Torx Plus can be more accurate when fastening to a particular torque. I personally sell a pile of regular Torx bits, but they’re used on trailer deck repair, where you just tighten the damn thing!

It’s not just Ford though. Torx plus is becoming very popular

OOoooo I know this one!!! I knew this expensive engineering degree would be handy some day.

For machinery, electronics, etc. Torx Plus is objectively better. It has an awesome contact angle with the driver, It can achieve higher torque rating, less contact stress, less cam-out problems, near-perfect force transfer, longer lasting in the face of corrosion, etc. etc. All why manufactures are moving to it.

The obvious problem is Torx is much more common in construction, and unlike with machinery they have no incentive to switch. If they end up stripping a head on... say... a deck screw they'll probably just shrug, grab another one from their tool pouch, and drive another one in right next to the bad one. Sucks for us because at your typical hardware store you'll find Torx everywhere but struggle to find Torx Plus.
