My Ford Bronco 2022 2.3L Outerbanks cranks but the engine won't start.

My car is a salvage vehicle and was completely rebuilt, including the main engine wiring harness, as it had broken or damaged wires. The car ran perfectly for 1-2 months without any issues. It was when I switched the driving mode to SPORT that the car started having misfire warnings on the dashboard. The engine began to sputter and lose power.

I was able to get home, but smoke was coming from the upper left side of the car where the PCM is located. I have pulled out the PCM and inspected the wire harness to the PCM and there are no visible signs of burnt damage to the cables and the PCM itself. PCM hasnt been open yet. There are no oil or coolant leaks, which makes me think it's an electrical problem.

The spark plugs and ignition coils were replaced, and the car started again. I tested it around the block, and it failed again. It won't start again. The entire fuel pump in the tank was replaced, and it still won't start.

Any ideas on what to look for on Forscan? What PDI's and values should I look for? Any help or intake is appreciated.

Just checking out the DTC codes - I'd start by looking at the wiring to the headlights and the sensors up in the front bumper.

Well, I did not look at codes, but engine turning but not cranking, even on newer engines, relates to fuel, spark, and combustion.

You may have replaced the fuel pump, but are the injectors giving enough fuel? Are the coils sparking? Does it start and die? Are there any leaks in the hoses?

Reading thru what you have written, Smoke says there is a leak somewhere. If not a burning, then perhaps a vacuum? Maybe from vapors? If it could be electrical, then perhaps the spark is failing?

I am more of an old-school mechanic, but this still applies to newer engines. Maybe something in the ECU is throwing the timing off, as it does not ignite correctly. Or I would look to fuel.

That smoke 💨 means something burned up. You don't just get smoke by itself. Start sniffing and opening up the harness.

Here is a video of trying to start the car. I notice the PDI for IGNITION SWITCH reads error. Is this due to the car not starting? You can also see the fuel pump fluctuating. Any other PDIs I can check to streamline an issue?

I would find what was burning before you go much further. Try and monitor any of the sensors associated with start up. Coils, crank sensor, fuel pump, fuel pressure if forscan can do so.

Your DTCs, to me, indicate a wiring issue. Double check any and all wiring.

All parts that were used on the rebuild are from a ford dealership. Where the smoke came from is still unknown. I have inspected any visible wire harness and there are no signs of visible damage to the sleeves.

Im leaning to the idea that the smoke came from my PCM module. Which still hasn't been opened to inspect. Its still able to communicate but an issue can still be present, correct?

Okay well that rules out fuel system to the injectors, but doesn’t necessarily rule out the injectors actually firing.

PM me your VIN, I want to see if I can check connected data.

Exactly! I would look for a problem in the harness leading to the headlights (and any other related endpoint):

Code: B1D00 - Left Low Beam

Something was drawing a lot of current ahead of the fuses, so I would look for a crimp or compromised insulation. You didn't mention how it smelled. Did it have a burnt plastic smell, or a hot semiconductor smell?

Find where the smoke came from. Find the short. Electrical issues are tedious to find but relatively easy to repair.

I finally have an update. After some parts were replaced ( Fuel Injectors and Gas Tank Pump assembly) It ended up being the Crankshaft sensor. Once the sensor was replaced the car turned on.

Heres the tricky part, the car turned on several times and when left on for testing without moving (Aprox 30min ) the car shut off and wont turn on again. We are back at crank but no start. :facepalm:
