I'm noticing an odd “clunk” or ‘Chunk’ noise from the lower gears when at low speed downshifting and coming to a stop. The sound is louder after a cold start through on the first few miles driven. Sounds almost like two plates of metal rubbing when downshifting. I’ve got a Badlands with AT.

Has anyone experienced this?

Did you ever get an answer about this? My new Bronco does the same thing and I'm curious as to if its normal operation.
My dealer doesn't want to look into it because they think if we start poking around we may create more problems than solve them. My bronco is still under the drivetrain warranty.

I’m fairly confident it’s either the gearing or transfer case. Also thought it could be a loose driveshaft (crankshaft) but don’t think that’s it, I checked them and they seem sturdy.

I was reading in other model forums that some Ford trucks have this noise because on cold start the grease is a little solid and it takes some miles spinning (driving) to become loose and grease properly. Apparently, people have reported something similar and Ford has come back saying it’s normal. I have been noticing more since Winter was just here. But I don’t remember hearing it when I first bought it, that’s why I think it is a grease problem.

So my next step is to replace all fluids:
  • Replace Transfer case Fluid
  • Change Transmission fluid and filter
  • Replace Front/Rear Differential Fluid
  • Driveshaft Fluid/Grease
I’m thinking about going to a reputable off-road shop for this since my bronco is already out of the 3y warranty and I trust more those guys to be honest with their report.

You do realize it comes with two warranties right? Bumper to bumper (3y) and drivetrain (5y)….. Yes, I’m out of the 3y warranty like stated in my response.

Completly, but this would be powertrain and you stated out of warranty, trying to get clarity. You straight up need a different dealer. He is worried about creating a bigger issue????!!! It is a machine that is designed to be rebuildable. he is dodging warranty work at best or is incompetent.

Thanks gents, I had the same hunch when I talked to their transmission engineer. I’ll contact them again, as last time was Summer last year, and put more pressure to have it diagnosed. If that doesn’t work I’ll reach out to another dealer.

I’ll report back whatever I find out!
