Looks like a market opportunity for FK or for someone else. I (I am also Engineered Off-Road Systems here on the forum) would be willing to tackle it (scan, design, refine, fabricate, sell). However, due to the very low volume, I would only do it with significant deposits. I would do 5052 with UHMW and all stainless steel hardware.
Do you have a non-Raptor to scan by chance? Their rear tank should work with minimal modifications on a non-Raptor with a muffler delete, at first glance.

That should definitely increase your application market.

The plastic can expand a bit. My friend with no skid definitely gets his 20 gallons
I had the same issue with OEM raptor skid. Couldn't get above 18 gallons at fill, even when run down to 3 miles range left.
My 4dr with Ford skids can fill 20.x gallons.

Are you actually running your tank...empty? You can go well past 0 miles remaining. Probably another gallon or so.

I have a 2023 Badlands 4-door. On March 22, 2025 I filled it at the Summerland Costco in Las Vegas. It took 20.051 gallons. The skid plate definitely didn't affect capacity. Btw, the computer said I had less than 10 miles to empty. I can't remember the exact number.

edit: changed ten gallons to empty to ten miles to empty. Thanks for the heads up everyone.

It said that before I filled the tank.

Speaking of fuel economy... I got 13 mpg driving from Phoenix to Las Vegas. But I was pushing it, hit 90 mph at times.

I decided to obey the speed limit on my return trip and got 17.8 mpg (computer said 18.0).

I used 24 gallons driving to LV from Phoenix and used 18 (17.8) on the return trip.

I think the point was.... 10 Gallons to empty? or 10 miles to empty?... because if you were putting another 20 gallons in... well....

I have to ask., what size tires were you running and what psi? Was the speed limit 70mph?

Well I assumed you meant 10 miles.... Would have been more fun if you changed it to 10 min. to empty.... That would make people think...

Edit: I am having fun in my head imagining people trying to come up with some kind of calculation for that... LOL

Stock 33" K02, 40 PSI when cold. Speed limit varied, 75 mph on freeway. Usually 60-65 on the two lane sections, which is most of US 93.

It was amazing how many people passed me several times.
