Unfortunately, you'd need to have the new Hoss 4.0 rack programmed to function (add cost). I'd definitely go that route at this point... maybe add end caps depending on how you use it.

This is a beautiful design! However, if you plan to frequently rock crawl aluminum will not hold up. Broncos sit rather low and will heavily use sliders on more difficult trails.
We have RCI sliders which are probably the most heavy duty sliders I've seen. Yet, ours has dents in the steel...
I don't. But can't see a downside with them. Won't affect pinion to bar contact so there will be no noise or clunk. Probably the best solution for added strength and no drama.
I'd stay with Ford Performance tie rods and add inner sleave for extra support.
For Raptors... I would only do the 74weld end caps or stay stock. Raptor racks are ~$3k and are not the same as Hoss 3.0. Not exactly sure on differences but there are physical and software differences.

Rack is installed. There is a slight tap when sawing the wheel on center. However, if sawing the wheel slightly off center it is silent. I was concerned the sloppy previous housing would cause wear to the pinion / bar (which I did talk with Chad about). I'm guessing that is the noise at this...
Soft top is probably one of our favorite additions. It's on all but winter. Makes it easy to enjoy full open roof and quickly close when parking at destinations. I don't like leaving vehicle open for thieves or birds.

74weld received the rack on Monday. Verified the clunking. Put it in a new housing. Shipped out today (Wednesday). Huge props for them stepping up and quick turnaround. Will install this weekend and test. :)
Is there any noticeable difference (if anyone has calibrated) after lift springs?
We have the Hyperco and haven't messed with calibration. No errors or issues after nearly 2yrs. Didn't notice any wonky handling.

Not saying it's a perfect design. But how many are affected (percentage wise).
Our 2dr (2023) and Raptor (2023) have no issues or cracks. The 2dr is on off annually as well. I like the lighter design for lower COG and easy of removal.
It will fit regardless of configuration. You may get more/less lift depending on configuration differences. Bolt on. Although... I'd compare to buying the entire package brand new from Ford Performance ~ $2,200 including rear sway bar and it will be ~1" taller.
We swapped the soft top for hard top for winter. Maybe 30 minutes. Guessing similar for re-install. 2 person gig. Not hard. Initial install is rather time consuming. Soft top may be quieter than the hard top (we have the premium version). 2dr
