BFG KO3 / KM3 39s look killer on the Raptor Bronco. Great compromise of weight, size and road manners. Plus BFG makes some of the highest quality tires.
Springs will not allow larger tires as it does not limit compression travel. You could body lift or extend the bump stops. Or possibly fiberglass for additional clearance.
Wider/larger tire will increase stress on steering system and axles.

Don't rebuild until they leak. Waste of money. And I'd seriously look to replace vs rebuild. A brand new rebuild shock may leak the next week. There are no guarantees.

Biggest problem with goat modes is they are reset when turning off engine. This makes to much more likely to have issues as modes engage/disengage locker, 4wd and sway bar. (Unless you turn everything off before shutting down)

Hardly. It's not practical to haul an extra 100lbs hanging off the rear. Blocks visibility. If you back into a tree the door will be damaged. There's many reasons for not carrying a spare.
But by all means carry your spare. Or better yet... carry 2 because you never know! After all...
Every tire carcass is different. But if durability is a concern Load D is better.
Many load C tires have 2 ply sidewalls even in the same brand/model. Just need to verify depending on use.
