Yeah. The tooth profile has to change otherwise the gears wouldn’t mesh well. The stress will be defined by the profile geometry. I suppose the challenge is the ring gear diameter is relatively fixed by the housing so squeezing more teeth onto the ring gear will decrease...

I was not recommending to squeeze an 8” shock into the front. Merely pointing out it is an alternative way to “theoretically” get 12+ inches of wheel travel. The oem average motion ratio is 1.6. This is a fully custom solution. RK sells 8” shocks that could be used.

If these are the front struts you have then you won’t need the UCAs. Oem UCAs will most definitely be good for a 2” lift. That will give you just a little more than sas, about an inch. I would dial in the threaded collars for 1-2” above what you have now. Depending on preference.

A +30 offset is the sweet spot for 35s. Sounds like you are reusing the big bend +55 offset rims. I would find some cheap SAS +30 rims if money is a concern. I don’t like having an extra interface with wheel spacers. But you should be fine with good quality 1” spacers. Nothing to worry about...
Yeah the 2-3” longer LCAs don’t add massive amounts of travel. You can however get the average motion ratio from 1.6 up to 1.9 or so.
