For the best function with our rack, the Heretic bar takes the cake, we used their bar in our design. The light will actually sit below the rest of the rack so that loading things on top will not hit the bar. That will not be the same on other bars, most other's will sit above the roof line.
Great questions! Yes our hardware is 1/4-20 with a .26 channel size which is basically for 1/4" diameter hardware. If not 80/20, use McMaster hardware. That is another source open to public to purchase hardware.
Like we mentioned before, the rack itself is 48" wide, it will look goofy and you will get a terrible whistle if you mount it in front of the deflector. If you are wanting to mount in front of the deflector, a 50" bar works, just not sure if you want that look.
Naturally with weight on the rack, you will hear movement in the slightest as it is many small parts coming together as one and when offroad or under flex, you will hear chasis and suspension flex which does also move parts around up top. It is something that is out of the rack's control, but...

If you ran with just the deflector and light bar with no other parts to the rack, the wind load rating at speed will be a lot of stress on the parts and integrity.
