If you build a bumper that mounts past the crumple zones and boxes them, then you eliminate the crumple zone and reinforce it...
At that point you’re better off building a whole new frame and honestly I wouldn’t want to feel that impact… talk about whiplash that’ll break your neck.

From your post, it’s not clear to me why you switched from working thru her insurance to going thru yours/USAA. She’s at fault and her insurance will total your truck which sounds like what you want…

Do you have to pay your deductible even when you’re not at fault? I’ve had USAA for around 20 years, and yes they have been great. But, many years ago I think I had an accident where the other driver was at fault. I called USAA and gave them the other persons insurance info so that I didn’t have to deal with them. I think USAA made me pay my deductible and said they would reimburse me once they got the money from the other insurance company. I don’t remember getting refunded for my deductible payment. So, that’s the last time I’ve called USAA for an accident when I’m not at fault.
I stated it in another reply I think, but her insurance limits weren’t high enough for them to pay me the vehicles value. I believe the limit in Texas is $25,000 and we all know it’s probably worth double that. So I’m forced to go through my insurance.

FORD does make a rear subframe repair kit. MB3Z-5F040-A if that helps.

First off, this is my off road toy, secondly, the said car that hits me will still crumple. Im not worried about.

Honestly, if it were mine I'd just push them to total it. Anything with significant frame repairs and I'm going to walk away. I know it's hard when you probably waited a long time to get it and are super excited, but these repairs will take forever to complete and kill the resale value of it anyway.

That’s what I’m trying to do. I actually found a better one, that I put a deposit on and got delivered to the lot yesterday, when Gieco told me it was totaled at first. Don’t know why USAA is giving me such a hard time. They can easily get their money back from Gieco since they have it in their records that they wanted to total it from the start.

A frame can be ordered, but then I’d be a salvaged title. At that point it’s be cheaper for insurance to total it because the diminish in value is astronomical on a salvaged title.
I started out using the girls insurance who caused the accident. Their insurance was going to total it for this reason, but her insurance limits were high enough to pay me out so they told me to go through my insurance.
When my insurance did their investigation, they are leaning towards repairing it.
I talked to my shop today, and they are putting together a supplement list on top of USAA’s original estimate. The shop says a whole frame rail needs to be replaced. I’m not sure what that consists of. Maybe that’s enough for them to total it? If not, I want to know how much I need to fight for for the diminish in value.
Sorry for your situation. To answer your original question, it’s totaled. Yes the frame rail can be replaced but so must much of the rear suspension. Bottom line is it will never drive correctly or safely and the off roading capabilities can never again be trusted. Have them write you a check fir a new one and start fresh.

I wonder if the OP had even the stock steel bumpers if he would have fared better vs. the plastic?
I wonder that also. I was rear ended while stopped in November. I just got my new bumper installed yesterday. I had to get a new tailgate as well, but no frame damage. I was thinking that steel bumpers would be preferable.

Crumble zones are there intentionally by manufacturers. Without it the damage could been much worse. The crumble zone absorbs the energy created by the initial impact. Reducing the overall accordion effect of that energy from moving throughout the whole vehicle. I can just see an insurance adjuster having a field day over someone altering a safety feature (crumble zones) and determining that the extensive damage was caused by vehicle owner altering the frame.

And who would box a perfectly brand new vehicles frame in? Unless you are never going to drive vehicle on the road and intentionally buy for recreational use. No bumper is going to stop the frame from doing what's its designed to do in event of an accident, front or rear collision.

Just got a call back from the shop, they said the whole frame needs to be replaced. Waiting to hear from USAA, I assume some time tomorrow, if that means total or not

This is why my limits are at $100k, cost of average vehicles today are so expensive not to mention labor rate. That's why most get totaled because labor cost alone is higher than parts themselves in most cases.

Same. I ride a Harley and got used to looking in mirrors long ago.

Sucks for ya OP but could have been much worse.
You and me both, my eyes are glued to the mirrors when I'm stopped anywhere on my bike 😎
