I am too lazy to read through the treads, but glad you did the legwork for me! Sounds good, so basically if no one reports an issue with the TSB fix in the next month or so then we are in the clear.
Maybe not in the clear, but the TSB definitely looks positive so far. This is all anecdotal though.

Some people put on a lot more miles than I do and can prove the fix works, but if mine was fixed today I wouldn't feel in the clear until I made it to 20k - so around the 4th quarter this year.

For what it's worth, I haven't seen a single case of this issue result in a failure of any kind -- it could definitely contribute to overall wear and tear on the transmission components themselves, given there's plenty of synchro material floating around in the fluid. That said, it seems entirely cosmetic/superficial at this point.

Fingers crossed we don't start seeing 7MT's implode like they're doing their best M210-front-diff-on-37's impression 😅

I forgot where I saw it, possibly Zuckerbook, but someone posted a pic of a bad syncro and it was fried and the fluid was ruined. I'm very concerned about added wear from contaminated fluid.

Yeah, that got cross posted here as well (some dozen pages back, I'm too lazy to go look) -- that's definitely the worst condition fluid we've seen. I think @Bmadda also dropped their fluid here and replaced it with as much DCTF as they could cram in there.

@Tricky Dick I have found them in record time (my brain is completely broken from too much Bronco6G exposure) -- quoted below

I’m not sure this was ever posted here but an owner in a FB group posted that they had the TSB performed and the sound went away.

They included these pictures of the 5 and 6th gear having “friction weld” burn marks on them. Oil was also visibly discolored with metal. I screen grabbed those pictures of the gears. Not my content so I can’t offer much more of an explanation. This owner reported the dealer replaced these gears as well.

So I had a little spare time at the end of the day and decided to try changing my fluid. 1st off I wanted to save what I got out and measure how much. I recovered almost exactly 2.5 qt. Drained it into a clean antifreeze jug (w/top cut off), then after settling i poured it back in the quart jugs. No metal flake, no visible metal of any kind in my jug. Fluid was a little dark from heat, but otherwise perfect.

I have read posts that say if the vehicle is pointed uphill, the noise stops...causing some of us to think possibly there is a lack of lube to the rear of the case causing the noise. I'm not sure i buy that theory, but I noticed the fill hole is nearly all the way to the rear of the trans, so I figured if I filled it w/the rear end jacked up, I might be able to get a little more in it, and yes, I was able to pump 3 quarts before any trickled out. I then did my best to force feed a 4th quart, and quickly install the plug before it all leaked back out. I'm not saying this is a solution, and if it pukes fluid out of the vent, thats on me. But its something I want to try. Will post my results in a few days!

I haven't paid much attention to this and have a lot of catching up to do.

Had my Bronco a couple months. 2000 miles. I have the 2.3 manual in my Badlands. When I start it up in the morning I hear what sounds like a grinding, somethings loose kind of noise. When I push the clutch in it seems to go away. It also seems to go away after it has been driven a while. Anyone else experiencing this? Is it normal? I have an appointment to bring the truck in tomorrow 1/12/22. I will let everyone know how I make out. Anyone else experiencing this?

UPDATE Well not really what I wanted to hear or satisfied with the explanation I got. Service manager said it could possibly be the throw out bearing. As the invoice states they have a call into Ford. They will call me when they hear from them. I picked up the truck as they said it was fine to drive. They also said it may be a break-in thing, which I know is not the case. It drives fine, shifts easy and clutch is easy to operate. Besides the noise no issues. I have to say until I hear from them again I’m hesitant to drive it. Luckily I’ll be out of town for a few days. Hopefully I’ll hear back before I get home.

We've mostly been speculating on what could cause the issue for the last year, it's only gained a lot of steam in the last week or two as the TSB came out and more owners started reporting 2022 and even 2023 MY issues, so you're right on time!

@Bmadda essentially investigated if the fluid fill-level was the ultimate cause, but I don't think we have any definitive information there. I think they put the back half of their truck up on ramps to try and overfill the 7MT with more DCTF to see if it would quiet things down. Unclear if that worked long term or not.

I've owned quite a few M5R2s and the key to making them live is overfilling. Nice to see some things never change.

There's a variety of theories we've been talking about that would result in the TSB actually resolving the issue for good. From low fluid fill at factory causing this issue to start (and once it starts it never goes away), to synchro tolerances being all over the place; there are definite reasons why draining the fluid, cracking open the gearbox, replacing the synchros, and putting it all back together again would actually fix it.

one of the links i shared in OP here might be what you are referring to?

Listen get that looked at! I had the same issue only to find myself stranded on thr side of the road. Your clutch will burn up. I had to fight my dealership for the warranty with that one. But it sounds like a common issue. Mine is still in the service department waiting for parts
