The ābunch or rocksā sounds and being squelched with light gear shift pressure towards 6th gear suggests the rings had ālooseā tolerances on the slider/synchro hub & resonating/grazing 5th &/or 6th gears.

- bad machining...
Check ARB-USAs OME page. OME has multiple spring choices for the heavier loads of overlanding. They donāt yet list shock travel specs.

The manual release appears to be another internal Torx+ bolt. Anyone know the size ?

Compared to zero offset, high positive offset allows for wider a-arms, ~2ā longer front halfshafts/better max CV droop. Hopefully more than a couple of +55mm offset choices from the aftermarket.
Running larger tires, frequent front locker use, and/or living with salted roads would be a consideration to swap to solid/upgraded hub connections.
