I took air intake cover off and STILL the same noise? Is this some valve or something, it certainly is consistent??

Yes exactly that corner box area passenger side front corner!!

My 2024 Outer Banks, 2.3 makes an unusual popping or thud noise as it comes down in rpm after a rev. Anyone had this or know what it might be?

I have a question here, are you saying for this repair you were able to connect wires to the blind spot light terminals, instead of using a clip, then simply splice those wires into the original wires in thus not even using the original clip? im confused on the "female terminals that will fit...

SAME!! wire pulled OUT of the clip like you show, i have the clip but wire wont stay in, did you ever solve this

i have 49K miles, noise has always been quiet and only cold start up, went away over summer

The TSB has maybe been updated but ford issued a fix and TSB about this time last year if not earlier

I have 45k miles, my noise has stayed very slight from the beginning and is not there in summer, but I'm hesitant to have it torn apart if it doesn't fully work.

Update when u can, going to tell dealer next oil change!
